A cardboard box that weighs almost nothing can always cost less to import than a far heavier product. Carriers do not always charge for what the scales show. When a package takes up more space than its weight suggests, the carrier prices it on dimensional weight pricing, also called volumetric weight, instead.
For a business that exports regularly, that raises a real question: why does a lightweight product incur a high shipping charge? Most of the time, the answer lies in the size of the finished parcel, not the weight of what’s inside it.

What Is Dimensional Weight?
Dimensional weight estimates shipping cost from the space a parcel occupies instead of its actual mass. A carrier multiplies length × width × height to get the package volume, then divides that by a DIM divisor set by the carrier and service. The result is the dimensional weight; the carrier then bills whichever is higher, actual or dimensional.
The divisor is not adaptable, and it is worth knowing before you assume a figure applies to your account:

A lower divisor produces a higher dimensional weight for the same box, which is why Evri’s 4000 tends to bill a bulky but light parcel more heavily than a DHL shipment of the same size. Always verify the current divisor with your own carrier account, since rates and rounding rules do turn.

Carriers work this way because van, trailer and aircraft space runs out long before weight limits do. A large number of oversized-but-light boxes fills that capacity fast, and volumetric shipping charges exist to reflect the space each parcel truthfully takes.
Which Products Get Hit Hardest by Dimensional Pricing
Not every product is equally exposed. The pattern that shows up again and again is low density: a lot of volume for very little weight. Candles and diffusers in presentation gift boxes fit that pattern. So do beauty and skincare sets, subscription beauty boxes constructed around a themed selection, apparel with room for a branded liner, and lightweight homeware like cushions or storage pieces.
A candle that weighs 350g in a 20 × 15 × 12cm gift box has a dimensional weight of 720g at a 5000 divisor. That’s always below its actual weight in this case, so the actual weight would be billed. Move the same candle into a 25 × 20 × 15cm box for a more generous unboxing feel, though, and the dimensional weight jumps to 1.5kg, more than four times the product’s own weight. The product has not changed. The box has.
This is worth knowing before a packaging brief gets written, not after the first month of carrier invoices lands. A product range with mixed weights but similar-looking boxes is exactly where dimensional weight pricing quietly erodes margin, because the box that looks fine for the heaviest item in the range is oversized for everything else in it.
Why an Oversized Box Pushes the Price Up
Picture a small bottle packed into a carton with centi-metres of support on every side, filled with paper or air cushioning. The courier always moves the whole outer box, cushioning contained, and that unused space does not disappear from the calculation.
The knock-on effects go beyond the shipping invoice:
- Higher dimensional weight, so a higher courier bill
- More board used per parcel
- More void fill, adding material cost and packing time
- More warehouse space taken up by cartons that have not shipped yet
- More product movement in transport, which raises the risk of transit damage
A box that fits the product is not automatically the right shipping box. It only becomes the right box once its footprint matches what the carrier is actually charging for.
Void Fill Adds to the Problem, Not Just the Box
The material used to fill space holds its own trade-offs. Foam peanuts and thick developed foam inserts cover well, but they add dimension and require room to work. That is around 26% less external volume. At a 5000 divisor, it drops the dimensional weight from 6kg to about 4.4kg. Whether that lowers the invoice depends on the carrier’s rate brackets and rounding rules. But it is exactly the kind of change that can shift a parcel into a lower billable weight band, and across a few thousand monthly shipments it stops being a rounding error.
The board itself plays a part here too. A single-wall E-flute adds roughly 1.5–2mm per wall to a carton’s outer dimensions, against around 3mm for B-flute. Knowing your flute grade and ECT rating matters here, not just for strength but for the few millimetres it adds to the outside of the box.
How Rounding Rules Quietly Add to the Bill
The DIM divisor is not the place a courier’s maths works against an oversized box. Most carriers round the result too, and the direction is always up. UPS rounds part-kilograms up to the next half or whole kilogram on several services, so a dimensional weight of 4.1kg can be billed as 4.5kg. USPS now rounds every fractional dimension up to the next whole inch before the volume is even calculated. A 12.2-inch side is billed as 13, and that rounding compounds across all three dimensions.
The effect is small on any single parcel and genuinely large across a few thousand shipments a month. A carton sized right on the millimetre, instead of close enough, avoids paying for rounding twice: once on the dimension, once on the resulting weight bracket.
Cross-Border Shipping Adds Another Variable
For a business shipping across the USA, the divisor itself is not fixed either. That kind of change can occur with little warning. A business quoting shipping costs at checkout on an outdated divisor absorbs the difference on every order that crosses the new threshold.
It is also worth remembering that a carton specified around one carrier’s divisor does not automatically transfer cleanly to another. A box that clears a domestic courier comfortably can land in a worse dimensional-weight bracket once it’s shipped internationally on a service with a different divisor or a different rounding rule. Checking current rates for each lane a product honestly ships on, instead of assuming one figure covers every market, is worth the ten minutes it takes.
Measure the Finished Parcel, Not the Product
A standard mistake is sizing a box to the product isolated.
- Protective cushioning or void fill
- Inserts or dividers
- Sealing allowance
- Product movement tolerance
- The box’s own construction and compression strength
- Labels and shipping documentation

If shipping costs look high relative to product weight, start with the packaging instead of the courier’s rate card. For each SKU, record:
- Product dimensions and weight
- Finished carton dimensions and parcel weight
- Your carrier’s current DIM divisor
- The billed weight on a recent invoice
Compare the actual weight against the dimensional weight calculated at your carrier’s divisor. Where the dimensional figure is consistently the higher of the two, that SKU is a candidate for a resized or bespoke corrugated packaging solution rather than a standard stock carton.
Building a Simple DIM Weight Tracker
A spreadsheet with one row per SKU covers most of what is needed: product dimensions and weight, current carton dimensions, calculated dimensional weight, actual parcel weight, and the billed weight from a recent invoice. Sort by the gap between actual and billed weight, and the SKUs worth reviewing sort themselves to the top. A handful of columns checked quarterly, or whenever a carrier changes its divisor, catches most of the drift before it spreads across a whole product range.
Testing a Resized Carton Before Rollout
A smaller box benefits if the product always arrives intact. Before switching a live SKU to a resized carton, run it through the same checks as any new specification. Drop test it from a realistic handling height. Check the product can not turn far enough to reach a corner. See how the box holds up when something is stacked on top in a pallet or van. A carton that saves on dimensional weight but pushes up damaged goods shares has not reduced costs. It has just moved them to a separate line on the balance sheet.

Common Mistakes That Quietly Inflate Dimensional Weight
A few patterns show up repeatedly once a business starts auditing its own cartons:
- Sizing one box for the whole range. A carton chosen to fit the heaviest or bulkiest SKU in a range is oversized for everything else sharing it.
- Treating void fill as weightless. Cushioning materials add to the exact weight and, if they require clearance to work, to the effective dimensions too.
- Not rechecking after a product or branding change. A slightly larger label, an added instruction card or a redesigned insert can be sufficient to justify a bigger box, and the carton size is rarely revisited when that occurs.
- Assuming the divisor never changes. Carriers do revise DIM divisors and rounding rules, and a specification built around last year’s figures can be quietly outdated.
- Skipping testing when downsizing. A smaller box that increases damage rates trades one cost for another instead of removing it.

Does Royal Mail charge dimensional weight? No. Royal Mail prices by fixed Letter, Large Letter, Small Parcel and Medium Parcel bands instead of a DIM calculation, though most other and international couriers do use one.
Does packaging weight count toward the actual weight? Yes. The box, tape, inserts and void fill are all weighed as part of the finished parcel, so a heavier protective structure adds to the actual weight even if it never changes the dimensional weight.
Can a business negotiate its DIM divisor? Sometimes, at high volume. Carriers will sometimes deliver a more good divisor to shippers sending a large, constant number of parcels, though this is agreed account by account instead of published as a standard rate.
What is the quickest way to spot an oversized box? Reach the calculated dimensional weight against the exact weight for each SKU. Any product where the dimensional figure is consistently the higher of the two is worth reviewing first.
